Vacuum-Formed Sign Faces for Channel Letters
Vacuum-formed and pan-formed channel letter faces give letters true three-dimensional depth and unmatched durability – a premium look that flat acrylic simply cannot match.
Before flexible faces existed, the only way to make large plastic faces survive wind was to form reinforcing ribs. Raising the lettering and border edges was (and still is) the strongest and best-looking method – especially with soft Lexan®/polycarbonate that bows or blows out when flat.
Today most large signs use flexible material, so true vacuum-forming is uncommon. Shallow “blister” forming (2–3") is sometimes used on low-cost cabinets just to clear the lamps, but it is widely regarded as cheap-looking and is reserved for secondary/program signs.
Deep vacuum-formed and pan-formed faces remain the high-end choice for standout visual impact.
